Common Rail Injector Diagnostics and Maintenance

Understanding Injector Failures

Injector failures are rarely due to manufacturing defects. Most issues arise from improper maintenance of the fuel system, leading to the excessive accumulation of impurities and deposits in the fuel. Routine cleaning and maintenance can effectively prevent such problems and ensure optimal performance.

In recent years, injector cleaning has become a common practice in repair shops and diesel centers. However, waiting until issues arise before cleaning may fail to restore the injector’s normal performance. Only regular maintenance and cleaning of the fuel system can ensure reliable injector operation.

Problems Caused by Injector Failures

  1. Engine Instability: Engine shaking or unstable idle speed.
  2. Poor Performance: Difficulty starting, weak acceleration, and reduced power.
  3. Increased Fuel Consumption: Higher fuel usage and excessive emissions.
  4. Oil Dilution: Lubricating oil contamination.

Symptoms of Injector Issues

  • Rough idling.
  • Poor acceleration.
  • Difficulty starting or inability to start.

Common Causes of Injector Problems

Injector failures are often due to the accumulation of deposits inside the injector from lack of regular maintenance.

Key Considerations for Injector Repairs

  1. Use the Correct Injector Parts: Injectors may look similar, but not all are interchangeable. Always match the part number of the replacement injector with the original one to ensure compatibility.
  2. Lubricate O-Rings During Installation: Apply a silicone-free, clean oil to the O-ring surface at the injector’s upper connection to the fuel rail. Avoid contaminating the injector or its spray holes with oil.
  3. Replace O-Rings: When removing and reinstalling injectors, always replace the O-rings and avoid damaging the sealing surfaces.
  4. Pay Attention to Clip Slots: If the injector has dual slots, ensure the clips are correctly positioned according to the original part’s placement.
  5. Do Not Disassemble Filter: Avoid cleaning or replacing the injector’s filter casually.
  6. Keep the Injector Seat Clean: Ensure the injector seat is clean during installation to prevent foreign objects from entering the cylinder.

Simple Methods to Measure Injector Performance

  1. Resistance Test:
    • Use a digital multimeter set to ohm mode.
    • Connect the probes to the two terminals of the injector.
    • At 20°C (68°F), the standard resistance should be 11–17 ohms.
  2. Common Mechanical Issues:
    • Sticking injector nozzles.
    • Clogged injector nozzles.
    • Leaking injector nozzles.
  3. Electrical Issues:
    • Open circuits in the electromagnetic coil.
    • Short circuits in the electromagnetic coil.

Fuel Tank Cleaning for Reliable Performance

Over time, impurities and sediments inevitably accumulate in the fuel tank, affecting the fuel system and clogging the filters. Cleaning the fuel tank regularly helps maintain the system’s efficiency.

Steps for Cleaning

  1. Inspect the Fuel Tank’s Exterior:
    • Check for dents or leaks in the fuel tank, fuel lines, and connectors.
    • Tighten all mounting bolts for the fuel tank brackets. Repair or replace damaged parts if necessary.
  2. Fuel Tank Cleaning Procedure:
    • Open the fuel tank cap and remove the filter cylinder.
    • Drain most of the fuel, leaving around 30 liters in the tank.
    • Insert a cleaned compressed air pipe (preferably plastic) into the tank through the fuel filler neck.
    • Blow air at a pressure of 2–3 kg/cm² to agitate the fuel at the tank’s bottom, effectively cleaning it.

By maintaining a clean fuel tank and fuel system, the overall performance and longevity of the injectors can be significantly improved.

By following these diagnostic and maintenance practices, you can minimize injector failures, ensure smooth engine operation, and reduce fuel-related problems.
